Right-sized automation targets peak-season packaging risk
Peak ecommerce periods expose weaknesses in warehouse packaging faster than almost any other stage of fulfilment. Order volumes rise, product mixes become less predictable and delivery promises become more demanding, while operators face higher labour, transport and material costs.
The problem is particularly acute when orders combine several product lines. Seasonal packaging can introduce unfamiliar dimensions, making it difficult for staff to select a suitable carton and fill it efficiently. Oversized boxes increase corrugate consumption, empty space and transport costs, especially where carrier pricing reflects volumetric weight.

Automation reduces variability
Automated right-sizing systems offer a way to standardise this fluctuating process. The equipment can produce a carton matched to each individual order, either for manual loading or by forming the box around the selected products. Closing, sealing and labelling can also be automated before dispatch.
Packsize says its customers achieve an average 40% reduction in box size. The company also reports that its systems can replace as many as 20 manual packing stations, reducing dependence on short-term staff and removing the need for workers to identify carton dimensions by eye.
Right-sizing can cut corrugated material use by up to 30% and substantially reduce the need for void fill. That can lower packaging inventories, release storage space and reduce waste, while also limiting the risk of products moving inside the parcel during transport.
From seasonal response to permanent capability
For industrial and ecommerce operators, the wider benefit is predictability. A more consistent packing process makes it easier to plan labour allocation, picking rates, conveyor movements and dispatch capacity during demand surges. New products can be accommodated using the same material stock rather than requiring a large catalogue of pre-formed cartons.
Different configurations are available for businesses with lower throughput as well as high-volume operations. Integration with warehouse management, conveying, sorting and picking systems can extend the gains beyond the packing station.
Although the business case is often made around Christmas, the technology can deliver year-round savings in labour, transport, materials and storage. For companies seeking resilience without simply adding temporary workers, automated right-sized boxing converts packaging from a bottleneck into a controllable production step.
